Hmm; my only ideas are likely not going to solve things. But here they are.
Instead of trying to go directly to a PDF, what about creating the .tps file and distilling that directly?
What about old .FM files -- can you create a PDF from them? Can your coworkers create PDFs from your current set of problem files?
None of these things will fix your problem, I know, but they might isolate just where the problem is (the particular FM files vs. something in your system).
So not much help, I know. But at least you have a backup process on your home machine.
