You could try keeping your Word file as a single document and onlyAny idea why it barfs when running it in one pass?
converting it to PDF a bit at a time. If you convert to PDF using the
"print" technique, you can specify that you only want to PDF pages 1 to
50 (for example), then pages 51 to 100 and so on. When you then stitch
the PDF files together the TOC links should still work.
(I haven't tried this with Word, but I have done it successfully with
large FrameMaker books.)
What are thhe symptomes?
(what version of Word, Distiller, etc?)
Maybe try OpenOffice?
